How to Choose a Band Saw Blade for Aluminum

Aluminum is soft, gummy, and conducts heat quickly. When teeth rub in the kerf, chips weld onto the tooth face; packed gullets then lift the blade, so the cut glazes, noise jumps, and the job feels stuck. Selection has to include solid bar versus extrusion or tube, wall thickness, whether speed is adjustable, and how you lubricate. Many common aluminum workpieces are still discussed as bi-metal; see What Can M42 Bi-Metal Cut?. “Aluminum” is not a product name.

How aluminum differs from carbon steel and stainless

  • Hardness is rarely the limiter. Chip welding and gullet packing are.
  • Blade speed is often higher than for the same-size carbon steel, but the number is saw-, section-, and lube-specific—not a factory constant to copy.
  • Lubrication matters more than flooding with water alone. Dry cutting or a light water spray lets chips stick sooner.
  • Extrusion, thin-wall tube, and solid bar change TPI more than a 6061 / 6063 label does.
  • Do not reuse a stainless setup (low speed, fine pitch, fear of glazing) on aluminum. Stainless notes are in How to Choose a Band Saw Blade for Stainless Steel.

Pitch, tooth form, and chip clearance

Too fine: aluminum chips pack the gullets, the blade rides up, and the kerf turns shiny. Too coarse: thin-wall tube or light extrusions have too few teeth in the cut, so shock, stripped teeth, and drift show up. Variable pitch is often used on changing sections, but only if wall and solid thickness support it. See How to Choose Band Saw Blade TPI.

Positive rake or hook teeth are often discussed for aluminum because they help pull gummy chips out of the gullet. That is not a universal “aluminum tooth.” The old tooth shape, whether the kerf is glazed, and whether aluminum is already welded to the face tell more than marketing names. If gullets are already packed, stop and clean per Chip Welding and Gullet Clogging; do not add feed and squeeze.

Do not grind aluminum as if it were mild steel

If the kerf glazes, teeth carry aluminum, or chips turn to powder instead of curls, clean the teeth, restore lubrication, and check TPI. Do not add pressure. Pressure welds the chip harder. Whether bi-metal is still enough, or another tooth form or construction should be discussed, depends on section, the machine, and the old blade. FAQ

Does aluminum always need a coarse TPI?

Solid bar and thick plate often need more gullet room for sticky chips. Thin-wall tube and light extrusions may need a finer pitch, or too few teeth will chip. One TPI for all aluminum tends to pack gullets or strip teeth.

Can I cut aluminum with no coolant?

Some shops use wax, minimal lubrication, or dry cutting. Dry cuts gum and heat faster; do not reuse wet parameters. State the real lubrication method on the RFQ.

The same blade still cuts steel but gums immediately on aluminum. Wrong blade?

It may be too-fine pitch, low speed, or missing lubrication, not the wrong class. Inspect gullets and tooth faces before you change construction.

Can one blade cut both extrusions and solid bar?

Usually not when wall and solid thickness differ a lot. Extrusions are thin walls plus ribs; solids are a continuous cut. Confirm pitch and feed separately.
