Band Saw Blade Weld Joint Problems: Bulge, Crack, and Uneven Joints

The weld that closes a band into a loop is the least continuous spot on the blade. A bulge scrapes the guides once per revolution. A step in the joint makes the blade kick on the wheels. Cracks often start at the weld or in a nearby gullet. Stop the saw and feel along the joint (watch the teeth) or use a feeler: is the middle thick, is one side stepped, or is it already split? If the same specification keeps breaking at the weld, check whether the guides hit the joint and whether tension is too high before you reorder the same blade. What the three joint problems look like

  • Bulge: the weld is thicker than the backing, or grinding left a ridge. Guide blocks show a bright patch or groove on the same period as the weld.
  • Uneven joint (step): one side of the backing is offset. The blade hits a “curb” on the wheel, often with noise and vibration, and the cut may start to drift.
  • Crack: from the fusion line, a nearby gullet, or the back. Some blades show a bright crease first.
  • Blue, brittle weld: overheating or an uneven hard/soft zone. Impact then splits the joint first.

Separate the blade from the saw

A new blade that immediately scrapes at the weld: check flatness first, then whether guide clearance pinches the joint between the blocks. A blade that cracks at the weld after some service: fatigue plus guide rub or high tension is common; it is not automatically a bad weld on this one blade. Tight guides, guides too far from the work, or a ridge on the tire all deliver one shock per revolution into the joint.

When you mount the blade, try not to park the weld in the guides for a long idle rub. The weld still has to pass the guides in the cut, so the joint must be ground to run through smoothly. Break-in is in Band Saw Blade Break-In.

Replace the blade or tune the saw

Do not stitch a cracked blade back into production. Missing teeth or a crack grow on the next cut. A clear bulge or step means stop and keep the old blade; photograph the weld from the tooth side and the back. FAQ

If it broke at the weld, was the weld bad?

Not always. The weld is a stress raiser. Guide rub, high tension, or a pinched blade can start the crack at the joint. Check flatness and whether the guides hit the weld before you split blame between blade and saw.

Can I grind a bulge and keep running?

Shop grinding often thins the backing or creates a step, which is weaker. Stop a blade that is cracked or obviously thinned. Do not force even a small ridge through the guides.

Do wood and metal welds get the same checks?

The joint must be flat and must pass the guides. That part is shared. Metal jobs add cutting shock and coolant; wood jobs add pinching in the kerf and tight curve radii. Do not only change blades and skip the guides.

Which weld photos help?

Tooth side, back side, a raking light to show a step, and witness marks on the guide blocks. A length label on the band helps too.
